Simon,

We had the same problem before.  Our problem was solved by lowering 
the Pal injection motor speed which is found in setup-objects hitting 
the "hidden" F3 button a couple of times.  For your reference,  our 
current setting for motor speed is as follows:

Motor Z:Down speed 200 mU/s
penetrate speed  10
Inj penetrat speed 10
